Commercial Plant Scaleup

Commercial plant scaleup, bridging pilot to full industrial production

Commercial plant scaleup is the critical, technically intensive phase bridging pilot innovations to full industrial production, where scaling effects can amplify risks and inefficiencies. At jimmylea, we specialise in high-consequence process systems involving chemical reactions, multiphase flows, and transient dynamics that impact safety, yield, and performance. We engage when transitioning designs face uncertainties like pressure drops, heat transfer variances, and regulatory demands, using advanced simulations to validate and optimise engineering solutions rather than merely predict them.

Through commercial plant scaleup, we refine process routes, mitigate scale-dependent challenges, and ensure operational envelopes for seamless, cost-effective deployment at industrial levels. By integrating expert chemical engineering insights with cutting-edge simulation tools, decisions become robust, verifiable, and tailored to the evolving needs of the chemical, energy, resources, and water industries. This expertise positions us upstream of major capital investments, empowering clients to navigate high-stakes commercialisation under stringent regulatory, operational, and sustainability scrutiny.

Early-Stage and Pilot-Stage Concepts to Commercialisation

We support the progression from early-stage concepts and pilot-stage systems to full-scale commercialisation by grounding each decision in robust scaleup strategies. Our work refines the process pathway, adapts the design basis for industrial realities, and ensures that pilot configurations are scalable, technically consistent, and resilient to amplification effects during expansion. Every stage is informed by chemical engineering insight and advanced simulation to maintain reliability as capacity scales up significantly.

We optimise key process parameters to enhance scalability and reliability. Through computational fluid dynamics and process dynamics simulation, we identify scale-dependent behaviours such as flow patterns, pressure losses, and thermal effects early in the transition. These insights mitigate risks, improve system performance, and provide confidence that the process will perform as expected at commercial scale.

The infographic below illustrates the typical scale-up pathway from laboratory studies to commercial implementation, together with the key engineering checks required to minimise scale-up risk and achieve reliable industrial performance.

Process Plant Scaleup

Design of Critical Unit Operations

We design reactors and critical unit operations for commercial scale, including first-of-a-kind and novel process units where chemical reactions, multiphase behaviours, and transient effects govern safety, yield, and performance under amplified conditions. These core units define the operating envelopes of the full-scale plant and establish the conditions that downstream systems must support at industrial levels.

Auxiliary equipment such as heat exchangers, pumps, separation systems, and utilities are sized and specified based on validated scaleup duties, operating limits, and potential variances introduced by scaling. Using computational fluid dynamics, multiphase flow simulation, process dynamics simulation, and reactive process simulation, we predict system behaviour under steady-state and transient conditions at commercial scale, verify design assumptions, and translate these into robust equipment specifications for vendor supply.

All plant systems, including mechanical, control, instrumentation, and safety, are engineered to operate as an integrated whole at commercial capacity. This ensures that first-of-a-kind or novel core units are supported by a reliable, operable, and constructable balance of plant during scaleup.

With extensive experience in engineering and simulation, jimmylea provides clear and structured commercial plant scaleup for chemical, energy, resources, and water industries. Our team combines process engineering, plant design, simulation, and control systems to deliver solutions that are technically sound, practical, and aligned with your project objectives. This integrated capability ensures that every scaleup decision is supported by engineering judgement and validated with simulation insight.

Commercial plant scaleup projects are led by Dr Jimmy Lea PhD FIEAust CPEng RPEQ, who holds Bachelor, Master and Doctoral qualifications in Chemical Engineering from UNSW Sydney. Dr Lea is a Fellow and Chartered Professional Engineer with Engineers Australia and has over 30 years of experience in chemical engineering, process engineering and advanced CFD simulation, with particular expertise in multiphase flow, reactor design, mass transfer, solids suspension and process scale-up.

Commercial Plant Scaleup

Bridging Pilot to Commercial Scale

At jimmylea, we specialise in bridging the gap between pilot-scale systems and fully operational commercial-scale facilities. This work began with structured commercial plant scaleup, where the process route, operating envelope and early performance expectations were defined. Our demonstrated capability in process optimisation and engineering design allows us to resolve complex scaling challenges with precision and efficiency.

The success of this project reflects our ability to deliver scalable solutions that meet industrial demands while maintaining consistency in performance and reliability.

Commercial Scale-Up

Building on the insights generated during the pilot-stage testing, the project advanced to the development of a commercial reactor. This required a detailed understanding of the scaling rules governing fluid dynamics, heat transfer and mixing efficiency, together with expertise in equipment fabrication and process optimisation.

Custom impellers were fabricated to manage larger volumes while preserving the mixing performance observed in the pilot system. The reactor vessel was engineered from high-grade stainless steel to withstand commercial operating conditions, including increased temperature, pressure and throughput.

Adjustments were also made to account for changes in process behaviour at scale, such as lower mixing intensity and uneven thermal distribution.

Advanced simulation tools, including CFD, were used to refine the design and verify that the scale-up remained consistent with the assumptions defined during commercial plant scaleup.

The commercial unit was developed to integrate with operational workflows and control systems to support smooth commissioning and start-up.

Key Achievements

  1. Impeller design
Custom impellers were fabricated to maintain the same mixing efficiency as the pilot-scale system while handling larger volumes.

  2. Reactor fabrication
The reactor walls and internals were engineered to suit the increased scale, ensuring structural integrity and favourable thermal performance.
  3. Seamless transition
Simulation and modelling resolved common scale-up challenges such as changes in mixing behaviour and difficulty in suspending solids, ensuring consistent performance at industrial scale.

Result

The scaled-up reactor has been successfully commissioned and demonstrates strong performance alignment with the pilot-scale system. This outcome validates the assumptions made during the commercial plant scaleup stage and confirms the reliability of the final commercial-scale configuration.

The project exceeded operational requirements and reinforces jimmylea’s capability in delivering innovative, scalable solutions for clients transitioning from pilot-stage development to full industrial operations.
